I would check for shorts with the tin. When I first made the 2-battery version, It got really hot sometimes when charging, other times not. After I reinstalled it in the new tin with more padding and insulation, I don't have hot charges anymore.

Can't tell you for sure what happened there, but I would just double check that nothing is touching the tin.

So today I'm cleaning up outside and I come across these two solar-powered lanterns we got as a gift that never really put out enough light to actually use. They do, however, house one rechargeable AA each.... and it got me thinking...

... I don't expect to recharge the iPhone off the sun, but since this whole project is sorta just for fun now anyway, I'm thinking of experimenting... stay tuned...

I just got my charger (the pocket solutions one) today and it works. I haven't really had time to charge it yet. I will do a full charge from completely empty tomorrow and see how long it takes. I will be using energizer rechargable batteries.

Ok I drained the battery completely, and plugged in the charger, so far it has been charging for about 25 minutes but it is still at the screen that says it is charging, and doesn't have enough power to even run yet. It is very slow. It is sill charging, just not fast enough. I am timing it so I will let you know once it actually starts up.

Are your batteries fresh? They claim it to be pretty fast:

And it's fast too: the Battery Extender takes your device from zero to 45% charged in just 20 minutes!
And what do you mean by it doesn't have enough juice to run? If you got a charge screen, it's running, innit? Does the charge icon show a lightning bolt or a power plug? If it's a power plug, your AA's are too dead to charge the phone anymore.

It still isn't working correctly, I got it to at least say that it was charging, but it really wasn't. Not with my 3G or my V1. I did think of something though, I am using fresh batteries, but they are the rechargeable kind. This is the first time I have ever had this kind, and I was wondering if you are supposed to charge them first? I don't have a charger yet because I got the batteries from a grocery store yesterday and they don't have the chargers.

Oh yeah, you gotta charge them... that's definitely your problem.

Most cheap chargers out there aren't very good because they'll keep high current on a charged battery, making it warm and reducing its lifespan considerably. Make sure you get one with autodetection circuitry that will trickle charge once the batteries are full. I got this one ages ago and it is still one of the best:
